Once the louvers on both panels were removed and de-burred, I took the panel I was planning to hinge and clamped it down to my work table. Nearly all panels use a series of tiny hooks that mate with openings along the chassis to attach to the case. All of these hooks needed to be removed for the panel to open and close on with the hinges. Additionally, I needed to remove the lip from the edge of the panel. Normally this lip is used to fasten the panel to the case with a couple of screws. With the suicide panel I couldn’t leave the lip there as the hinges need to be able to open and close without hitting the hinge. To this effect, I had to completely removed the lip from the panel and, once again, grind everything smooth and de-burr it.


With the panel attached and everything seeming to line up properly I started to notice a problem.
